If you lube the bullets before sizing, the grooves will not close up. I have sized 40 cal bullets down from 410 or a little bigger, to .4005 for a ML rifle, and shot 2 5-shot groups that you could cover with a quarter.

if you can chamber a loaded round containing a 0.517" cast bullet, there will be no safety concern firing it if using black powder.
you do not say whether the sharps is original or replica.
the throat/transition in an original might well be different than a replica?
whatever, if you can chamber a round with that diameter bullet, a lesser diameter bullet will bump up to fill whatever space is there to fill before it starts to move.
in that case a bigger bullet will just save a lot of bumping up which can hurt accuracy.
leading could come if the nose of the bullet is similarly big.

Use the right mold #515141 Lyman and be done with it. There are more than a few guys who have original conversion guns that require a large diameter mold like that. You should be able to get all your money back and then some on it to the right guy. bobw
